What would you do? front axle, upgrade a HPD44 or go D60?

imho you still need more axle gear. the more highway friendly gears would be great out east. But around here I have yet to drive anywhere in the mountains at 65+ other than i70 and i avoid that mess.

I have a hard time wrapping my head around the process of sizing the axle housing to axle shaft length. Its something very far from anything I've ever done.

Really, it's not that hard. Once everything is put together, slide an axleshaft in there till it bottoms out and measure how much sticks out, take another 1/8" off [maybe more depending on the locker design, etc...] Some simple gozzintas and you're good.

I don't know him and won't pile on/off.

What I can say is "I know a guy...." I use the same guy for all my gear setups, axle fixing, etc... very reasonable, especially when you bring him stuff ready to be worked on versus him having to strip out components to get to the basics ($100 gear installs instead of $300). He can straighten housings, etc...

Thanks Joe. I really try to do everything on my truck myself. But I feel this is one of those things left to someone with experience. I'm happy to rip everything apart, and even do the case grinding to fit the 50 gear into the 44 housing. I'll be in touch.
